How Does a Baghouse Filter Work? Dust Cake, Pulse Cleaning and Media Guide

A baghouse that held 8 mg/m³ at the stack for three years suddenly reads 20 mg/m³ two weeks after a full bag change. Nothing is torn, the tube sheet gaskets look fine, and differential pressure sits low at 3 in w.c. In most cases like this the fabric is not the problem. The dust cake simply has not had time to rebuild.

The short answer to how a baghouse filter works is this: it is a surface filter, not a sieve. The woven or needle-punched fabric is a support structure. The real filtering medium is the thin, porous layer of dust, called the cake, that collects on the outside of each bag. Gas is drawn through that cake, particles are captured by it, and the fabric underneath only has to hold it in place and let go of it during cleaning. Strip the cake away too aggressively and collection efficiency drops, emissions rise, and bags wear out faster.

Almost every practical decision on a baghouse follows from that one mechanism: why pulse-jet cleaning lasts about a tenth of a second, why differential pressure is the most useful instrument on the unit, and why media selection is a temperature and chemistry decision before it is a filtration decision.

Content

The Fabric Is the Scaffolding; the Dust Cake Does the Filtering

Filtration moves through three stages, and each one behaves differently at the stack.

  1. Depth filtration. For the first minutes and hours, particles smaller than the gaps between fibers lodge inside the felt. This is the least efficient period in the life of a bag, which is why a freshly installed set can show a temporary rise in outlet concentration.
  2. Cake filtration. Within hours, a layer roughly 0.5 to 1 mm thick bridges the surface. Its pores are finer and far more numerous than the fabric pores, so collection efficiency climbs to 99.9% or better on particles above one micron, including the fine fraction a cyclone cannot touch.
  3. Steady state. Pulse cleaning removes most of the cake but deliberately leaves a residual layer. That layer is a design feature, not dirt: it lets the next cycle start at high efficiency instead of restarting in depth filtration.

This is why differential pressure and emissions do not track each other the way many maintenance teams expect. A unit running at 2 to 3 in w.c. right after cleaning is passing more dust than the same unit running at 6 in w.c. with a properly developed cake on the bags.

Five Stages Inside the Filtration Cycle

1. Dust-laden gas enters and slows down

Gas is drawn through ductwork into the inlet plenum, where baffles and the hopper volume cut velocity sharply. Coarse particles drop out before they ever reach fabric, and the first row of bags is protected from direct impingement abrasion.

2. Gas crosses the bag wall from outside in

Bags hang from the tube sheet, one per hole, and each is stretched over a wire cage that keeps it open and evenly spaced. Gas passes through the fabric wall; dust stays on the outside surface. Bag spacing, cage straightness and tube sheet hole tolerance matter here, because a bag rubbing against a neighbour or a rough cage fails long before the media reaches its temperature limit.

3. The cake builds and pressure drop rises

As the cake thickens, resistance increases and differential pressure climbs from a clean 2 to 4 in w.c. toward 6 to 8 in w.c. The cake is both the filter and the bottleneck: it makes the unit efficient, and it costs fan energy.

4. Cleaning releases the cake

A pulse valve fires compressed air at 4 to 6 bar for roughly 0.1 second into a venturi at the top of each bag. A shock wave flexes the bag outward, cracks the cake, and the dust falls into the hopper. Rows fire in sequence so only a small fraction of the bags are being cleaned at any moment.

5. Collected dust is discharged

A screw conveyor or rotary valve moves ash out of the hopper. The hopper must never be allowed to fill up to the bag bottoms, because re-entrained dust at the inlet and abrasion at the bag base are two of the most common causes of short bag life.

Cleaning Method Sets the Rules for Everything Else

Three cleaning systems dominate. The one you choose fixes the air-to-cloth ratio, the media that will survive, and whether a compartment has to come offline.

Comparison of the three common baghouse cleaning methods and the operating ranges each one supports.
Cleaning method How it cleans Typical air-to-cloth ratio Offline cleaning Media it suits
Mechanical shaker Shaker arm flexes the bags on their rings 1.5 to 2.5 ft/min Yes Woven glass fiber and light woven fabrics
Reverse air Low-pressure air reversed through the bag, collapsing it away from the cake 1.5 to 3 ft/min Yes Woven glass fiber in high-temperature flue gas
Pulse jet Compressed air pulse through a venturi, about 0.1 second 3 to 8 ft/min Usually online, one row at a time Needle-punched felt and membrane laminates

Pulse jet dominates new installations because a higher air-to-cloth ratio means fewer bags for the same gas volume, and cleaning row by row keeps the unit online. The trade-off is that it needs felted media with enough mechanical strength to flex thousands of times a year, and it punishes over-cleaning: pulse a row every 30 seconds instead of every 5 to 10 minutes and the cake never rebuilds.

Filter Media: Temperature and Chemistry Come First

Nearly every needle-punched felt or woven fabric removes more than 99.9% of dust once a stable cake forms, so "which media filters best" is rarely the right question. The question is whether the fabric survives the gas for the two to four years you expect from it.

Temperature ceiling

Each fiber has a continuous service ceiling, lower than the peak it can survive for an hour. Polyester at 150 °C in a moist gas hydrolyzes in weeks, and no amount of cleaning discipline will save it.

Chemical exposure

PPS performs well in sulfur-bearing flue gas but is attacked by high oxygen levels and nitrogen dioxide. Aramid handles 200 °C yet is sensitive to acid. PTFE resists almost the full range of acids, alkalis and solvents, which is why it is the default answer for hazardous waste and chemical processes despite its cost.

Moisture and dew point

Hydrolysis is the quiet killer of hot, wet applications. The gas must stay above its water and acid dew point through the whole unit, start-up included, and media selection has to assume the worst day of the year rather than the average one.

Continuous service temperatures and typical duties for common baghouse filter media.
Media Continuous service ceiling Typical duty Main limitation
Polyester 130 °C / 266 °F Cement, grain, general dust Hydrolysis in hot, moist gas
Acrylic 125 to 140 °C Coal, asphalt, mildly acidic dust Modest temperature ceiling
Aramid 200 °C / 392 °F Steel, foundry, cement kiln Acid and sulfur dioxide attack
PPS 190 °C / 374 °F Coal boilers, waste incineration Oxygen above about 8%, nitrogen dioxide
P84 polyimide 240 to 260 °C Cement, asphalt, waste Cost and moisture sensitivity
PTFE 250 to 260 °C Chemicals, hazardous waste Higher purchase cost
Glass fiber 260 °C / 500 °F High-temperature flue gas Abrasion and hydrolysis
Basalt 260 to 300 °C Very high-temperature gas streams Weight and high-velocity abrasion

Where a permit calls for single-digit outlet concentration, a microporous PTFE membrane laminated onto polyester or glass fiber changes the mechanism: filtration becomes almost purely surface filtration from the first minute, the residual cake releases more cleanly, and discharge figures around 5 mg/m³ become realistic rather than theoretical.

Design and Operating Variables That Move Real Numbers

Air-to-cloth ratio

Gas volume divided by fabric area, usually quoted in ft/min. It sets hopper can velocity, pressure drop, and how hard the cake is pulled onto the fabric. A unit sized at 5 ft/min gross but cleaned with one compartment offline is really running at 6 ft/min net, and that 20% difference is often enough to push emissions above the limit at the end of a cleaning cycle. Cement and general dust commonly sit at 5 to 6 ft/min; coal and waste gas at 3 to 4 ft/min.

Inlet loading and dust character

Heavy loading needs a lower ratio and a larger hopper. Sticky or oily dust needs a pre-coat, wider bag spacing and lower filtration velocity, otherwise the cake bridges between bags instead of falling off.

Dew point control

In sulfur-bearing gas the acid dew point can sit between 120 and 150 °C. Run the inlet below that point and you get wet, acidic dust on the bags, corroded cage wires, and a pressure drop that climbs and never recovers.

Mechanical fit

Cage condition, venturi alignment, tube sheet hole tolerance and bag tension decide whether a bag dies from chemistry in year four or from abrasion in year one.

When the existing housing and tube sheet cannot grow but the gas volume has, pleated filter bags are a practical answer: folding the media fits 50 to 100% more fabric into the same tube sheet, which lowers the effective air-to-cloth ratio, reduces pressure drop, and can bring a marginal unit back inside its permit without rebuilding the collector.

What the Symptoms Tell You Before You Buy Anything

Differential pressure and stack readings, read together, point at the cause faster than any inspection.

  • Low pressure drop with a visible plume. The cake is not developing; pulse intervals are too short or pulse pressure is too high.
  • Pressure drop climbing steadily. Inlet loading is above design, dust is moist or sticky, or the unit is undersized.
  • High pressure drop that will not fall after cleaning. Bridged cake, blocked venturis, or a compressed air supply that has lost pressure.
  • Grey streak at the outlet. A torn bag, a failed tube sheet gasket, or a bag that has come off its collar. What causes filter cloth damage covers the failure patterns worth checking first.
  • Bags failing at cage contact points. The cage coating has worn through and the wire is now cutting the felt.

Specifying a Baghouse Filter for Your Process

Hand a supplier the complete gas picture and the media decision becomes straightforward. Leave out one variable and you will discover the gap in year two. A specification should carry at least:

  • Continuous gas temperature, plus the excursions the process actually produces
  • Chemistry: sulfur dioxide, nitrogen oxides, hydrogen chloride, oxygen content
  • Moisture content and the acid dew point of the gas
  • Particle size distribution, inlet loading in g/m³, and abrasiveness
  • Required outlet concentration and the test method behind it
  • Cleaning method, air-to-cloth ratio, and whether compartments clean offline
  • Tube sheet hole diameter, cage dimensions and existing bag length

Filter bags, cages and cleaning hardware are a matched set, and treating them as three separate purchases is how a unit ends up with good fabric on poor cages. Send us the gas conditions and we will match media, construction and cage finish to the duty rather than to a catalogue number.
