How Does a Baghouse Work? Dust Capture, Filter Cleaning and Bag Choice

A baghouse works by pulling dust-laden gas through rows of fabric bags. Dust collects on the outside of the cloth, the cleaned gas passes through the fabric and leaves by the outlet duct, and timed bursts of compressed air drop the collected dust into a hopper. That is the entire principle.

Everything else in a baghouse — the pulse controller, the bag material, the wire cage that keeps each bag open, the differential pressure gauge on the panel — exists to keep that one action repeatable, hour after hour, for years.

In practice, most baghouse problems are not mysterious. They trace back to gas velocity that is too high, cloth chosen for the wrong temperature or chemistry, condensation, or cleaning that is either too weak or too aggressive. Once the basics are clear, diagnosis gets much faster.

The Gas Path Through a Baghouse, Step by Step

Follow the gas from inlet to stack and the layout of a pulse-jet unit stops looking complicated.

  1. Inlet and baffle. Dust-laden gas enters the inlet duct and meets a baffle or diffuser plate. The baffle slows the stream so coarse particles drop out before touching fabric, and it stops an abrasive jet from blasting the first row of bags.
  2. Hopper expansion. The gas spreads into the hopper volume, loses velocity a second time, and heavier grit settles. Only the finer fraction rises into the bag chamber.
  3. Filtration through the cloth. Gas passes from outside to inside each bag. Particles build a cake on the outer surface, and the cloth below acts mainly as support for that cake.
  4. Clean-gas plenum. Filtered gas travels up inside the bag, through the bag mouth into the clean-air plenum at the top of the housing, then out to the fan and stack.
  5. Pulse cleaning. A controller fires solenoid valves in sequence. Each valve sends a short jet of compressed air, typically 80–100 psi and 100–150 ms, down a blowpipe into a venturi at the bag top. The bag snaps outward, the cake cracks, and dust falls into the hopper for removal by screw conveyor or rotary valve.

Compartmented units add inlet and outlet dampers so one section can be isolated and cleaned offline while the remaining sections keep filtering. That matters when the process cannot tolerate a pressure spike.

Why the Filter Cake, Not the Bag, Does the Real Work

Brand-new bags are the least efficient part of a baghouse's life. Clean fabric lets fine particles pass, so outlet emissions are briefly higher and pressure drop is briefly lower than they will be later. Within hours, a dust cake forms and the unit reaches steady state.

Good cleaning never removes the whole cake. A thin residual layer stays embedded in the felt and keeps efficiency high; stripping the bag back to bare fabric on every pulse causes dust penetration, higher emissions and, eventually, blinding.

On applications where surface filtration matters — fine fume, sub-micron particulate, tight emission limits — a micro-porous membrane laminated to the felt turns the bag into a true surface filter. Dust releases more easily, cleaning energy drops, and pressure drop stays flatter across the cleaning cycle.

The trade-off is cost and, on some dusts, slightly lower permeability when the cake is very thin. It is usually worth it where the emission limit is the deciding factor.

Three Cleaning Methods and How They Differ

Cleaning method decides the housing design, the compressed-air demand and how much cloth area you need for a given gas volume.

Ratios are typical ranges for felted and woven media; confirm the final figure with the media supplier for your dust.
Method Cleaning action Air-to-cloth ratio Common use
Pulse-jet Compressed-air jet flexes each bag 3.5–6 ft/min Most industrial dust collectors
Mechanical shaker Motor frame shakes the bag bank 2–3.5 ft/min Small units, light dust load
Reverse-air Low-pressure air reverses flow, bags collapse 2–3 ft/min Large high-temperature units

Reverse-air and shaker designs clean gently and suit glass-fibre media that cannot take a hard pulse. Pulse-jet cleans harder, tolerates a higher ratio and therefore needs less floor space — which is why it dominates new installations.

Pressure Drop and Air-to-Cloth Ratio: The Numbers That Matter

Two readings tell you almost everything about how a baghouse is behaving. Read them together, not separately.

  • Differential pressure. A clean, newly commissioned unit often sits at 2–4 in. wg (0.5–1.0 kPa). Cleaning should start well before 6 in. wg (1.5 kPa). A rise of 2 in. wg inside a week is abnormal; a drop of the same size means bags have failed or a pulse valve is stuck open.
  • Air-to-cloth ratio. Gas volume divided by cloth area. Push it up and the housing shrinks, but bag life shortens and carry-over rises. High dust loading, sticky dust or fine fume all argue for a lower ratio.
  • Inlet dust loading. Above roughly 10–15 g/m³, a pre-cleaner such as a cyclone usually pays for itself in bag life alone.
  • Pulse interval and duration. Tune on pressure drop trend, not on a fixed timer copied from another plant.

A baghouse is a balance: too little cleaning and the fan works against a choked filter; too much and the cake never stabilises, so emissions creep up and bags wear at the seam.

Choosing Filter Media for the Gas You Actually Have

Temperature sets the shortlist, chemistry removes names from it, and moisture decides the rest. A cloth rated for 200 °C will still fail in weeks if the gas is below the acid dew point and the housing runs cold.

Indicative continuous limits for needle-punched felts; peak excursions and dew points decide the final selection.
Media Continuous limit Notes
Polyester 130 °C General purpose, moisture tolerant
PPS 170 °C Sulphur-bearing flue gas, boilers
Aramid 200 °C Abrasion resistant, needs dry gas
P84 240 °C Fine dust, high filtration efficiency
PTFE 260 °C Chemically aggressive gas, higher cost
Glass fibre 260 °C Poor flex resistance, handle gently
Basalt 280 °C Heavy industrial, abrasive dust

For coal-fired and sulphur-rich streams, PPS and PPS/PTFE blends are the usual starting point because they resist acid attack that destroys polyester and aramid. Where the gas is hot, wet and corrosive at the same time, PTFE or a coated glass product is often the only realistic answer.

Bags Only Work With the Right Support

A filter bag is a soft tube; without an internal cage it collapses on the first negative-pressure excursion. The cage holds the bag open, sets the spacing that stops bags rubbing, and carries the venturi that shapes the pulse.

  • Check wire diameter and vertical wire count — thin cages distort during fitting and let bags sag into contact.
  • Match the finish to the gas: galvanised for dry, neutral duty; silicone coating where condensate or mild acid is present; stainless where chlorides rule out coated carbon steel.
  • Confirm bag length, diameter, cuff type and venturi fit before ordering — a 10 mm mismatch at the tube sheet is enough to leak dust straight to the clean side.

Reusing old cages with new bags is common and often sensible, but inspect them first. A corroded or bent cage will wear through a new bag at the contact point within months, and the failure will be blamed on the cloth.

Where Baghouses Actually Fail in Service

Field experience narrows most failures to a short list. The pattern of damage usually names the cause.

  • Abrasion at the inlet row. A worn or missing baffle lets dust hit the first bags at full velocity; the tell-tale is a band of wear at one height on one row only.
  • Condensation and acid attack. Gas entering below the dew point wets the bags, blinds the cake and eats the fibres. Insulation and a pre-heat during start-up cost far less than a bag set.
  • Cage corrosion and chafing. Rust flakes bridge the gap between cage and bag, then flex cuts the cloth from the inside.
  • Pulse-system faults. A torn diaphragm, a failed solenoid or a blocked blowpipe leaves one row cleaning weakly; pressure drop climbs while the timer looks perfectly normal.
  • Hopper bridging. Ash that will not discharge backs up into the bag zone and abrades the lower bag bodies.

Most of these are preventable. A short commissioning routine, a logged pressure-drop trend and a walk-around that listens for weak pulses will catch them early; more detail is set out in this note on extending filter bag service life.

Specifying a Replacement Set Without Guesswork

When it is time to re-bag, the fastest route to a right-first-time order is a complete data sheet rather than a photo of a used bag.

  • Gas volume, normal operating temperature and peak temperature.
  • Gas composition, moisture content and whether the stream is above or below its dew point.
  • Inlet dust loading, particle size and whether the dust is abrasive, sticky or explosive.
  • Bag dimensions, cuff and bottom style, cage condition, and the cleaning method in use.

With those figures, media, finish and bag construction follow logically — and the pressure gauge on the panel becomes a management tool instead of a warning light. If you are weighing options for an existing unit, our team can review your operating data and help size the bag and cage set against the duty you actually run.
